I agree with all you findings Michael H, I found pretty much the same. I arrived at a belt tension of abut 5/8" to 3/4" deflection at the lower mid point with a 10lbs push on the belt. A little tighter and the belt was noisy, less and it made a turbine like noise on acceleration. Alignment of the rear wheel and the belt are also critical, as you also found. I gave the belt and drive gears a good soapy water clean at the same time. I suggest about 15 or 20 ml. of Liqui Moly MoS2, or equivalent, in the bevel gearbox oil as well as it seems to have quietened my BB down a fair bit and cannot do any harm. We may sort out the last 10% of this kit car yet?
Am really looking forward to the sorting thing. I am going to rack this puppy again and tweak it for all its worth! Am so close! but just not there... sigh It is so much worth it when it does work! I don't mind hearing the bevel box whine or the tranny or the cush block or the valves tapping away as they are the charm of the whole thing. I am under a great deal of pressure as there is an Antique Car Show in Manchester, Vermont and there is a great deal of old iron on the roads. There has also been a rather extensive motorcycle rally all week as well as various rides for various causes. This is Riding Time! "Tis the season! I talk to riders about my tales of woe and they commiserate, say nice things and nod sagely... Still a little bit grousing about being a beta tester! I still wouldn't miss it for the world! This thing is a hoot. It encourages Hoonish behavior! What is wrong with that!

 Further to my earlier posts about drive belt noise, I think I have the solution. If your rear drive sprocket looks like the bottom one rather than the top one, change it. Belt alignment and tension is critical but if the rear sprocket is worn you get to the point where adjustments don't work. My car has done 4000 miles and the teeth look like they have worn away, the belt is still like new. I have now adjusted the belt tension to (a tight) 10mm deflection, as per the Morgan handbook. With the new sprocket there is no noise. Any guesses how long will this one last?

Yes my guess as well. At least it will give me another year or so for someone to come up with a design that will last, Empire maybe Paul/Bill? I doubt that will be long enough for Morgan.

My first sprocket was completely worn out at around 4000 miles , it was an early one with out the lip on the side . The replacement still looks fine at around 11600 miles , so don't be too pessimistic !

The original one had the lip and looks just like the new replacement. Not sure if the material has changed but it is the same sort of weight, so probably not. The steel gear on the bevel gearbox is fine, a clue to the way to go maybe?

My M3W is suffering from exactly the same problem.
i.e. sounds like a knackered old tumble drier and highly embarrassing when you pull up next to pedestrians.
It is def the belt , not the bevel box.
I have done 3.5K miles by the way on the first sprocket.
A little bird has told me a steel replacement is in development , to match the steel sprocket on the bevel box , which doesnt seem to wear. I have tried for a sample but failed , early days was the reply. So in the mean time I am pushing my dealer for an ally consumable one until the 'final solution' arrives.

Try washing the belt and the rear drive with soapy water. OR as an alternative try a little v light oil on the Belt. Both these are H-D solutions I took from a H-D forum IMO and experience both work:))

I tried some fancy aerosol Raphy Atalante had, it was designed for belts on industrial machines and worked for a while.
2022 Plus Four, 2023 Super Three, Range Rover Vogue SDV8 and Triking T3.

Like m3boy , I find washing with soapy water works well . It's also important to keep the tension/ alignment checked .
