I don't think this is that far from main stream and cardboard templates will be a thing of the past.
The advantage with 3D printing templates, is that they are, well 3D! Heres some of mine for cutting out various tubes on Morgan radiators  Simon @ SiFab.co.uk

3d print yourself some cutting templates and jigs....
Good plan, I might need to make a jig or something to help aling the front wings, they are going to be much more difficult to align than the rears. The last thing I printed was a little pair of pliers, I needed to grab somethig that was teflon-coated, and didn't want to scratch the coating. They are quite surprisingly strong.

A good start. Were the rear wings held on with mild steel screws and nuts (ex-wife), stainless nuts and screws or self-appointed. Whichever were used, I presume that they came off easily. The wings were last off the car in 2011, when Kevin Vernon fitted a new chassis, and he reassembled with stainless fasteners done the old way, with the heads of the bolts inside underneath the upholstery, protruding through the wheel arch with nuts on the inside. They came apart very easily, they had been well-lubed with Copaslip. To make reassembly easier, I'm switching to the current MMC method of fixing the wings which is to use threaded inserts screwed into the wood of the wheel arch and secured with epoxy. Then I'll use M6 stainless setscrews with stainless and rubber penny washers to hold the wings in place.

I wasn't aware that Morgan had adopted this fixing method but it makes sense.
What is the thread size and what material are the inserts Tim.

What is the thread size and what material are the inserts Tim. The internal thread size is M6, and the fitter at the factory told me they drill the wings M8 to install them. I'm using zinc-plated D-type inserts like these

Thanks Tim. I used similar items (M8 brass) when I designed and built our oak kitchen island as I wanted the ability to disassemble it if ever we moved.

Nice work so far Tim. Your inner wing is looking very clean. I'm impressed!, and looking forward to how this pans out.
