Since being bulldozed sideways and having the repairs carried out my rattle seems to have disappeared. I do however, now have some bigger and better ones from around the passenger foot well area - Grrrr.

I too had a horrific rattle upon deceleration (brand new M3W). Thought maybe it was the canister but foam did not fix anything.
Then I looked at the rear sprocket. The belt was snug against the outer flange, and when hand turning the wheel backwards you could see how the belt rode up on the flange. Also there was about 1.5-1.75 inch play in the belt. This picture is after I adjusted the wheel to center the belt and took out the excessive slack. But you can see the damage to the outer flange on the sprocket.

My advice would be to remove that damaged outer flange. It will run fine without it.

I am working on getting it replaced under warranty. Sadly, the flange, while removable, is not listed as a separate part.

Take it off, hammer it flat and reinstall

that I will do if it is not covered by warranty

Rodger, I had the same problem. The perfectly aligned belt overhangs the sprocket by 1-2 mm which obviously puts pressure against the flange. Mine was screeching and rattling until I took the flange off -- put 10.000 miles since with no issues. Just remove the flange, as the new sprocket will do the same.

Also, check that the belt is rather tight. You should not be able to rotate the belt more than 45 degrees (by hand). If your belt moves/shifts sideways (from inner flange to outer flange) on the sprocket when you rotate the wheel forward/reverse -- then it's not aligned properly.

currently I have it centered (dang it is hard to turn that wheel by hand against everything else). I then ran the rear wheel several times (wheel in the air) and it stayed centered. The belt had about 1.5 to 1.75 flex which I knew had to be wrong. I have it now in the 6-10mm range. So two problems:
1: miss aligned
2: belt really lax

had to look up Rio Del Mar. I grew up in Daly City (a long time ago)

This has been discussed in earlier threads and the view seemed to be that 10mm of play was about right. If yours can be twisted through 90 degrees it is too loose.
