So the.sliding window was rattling and I fitted replacement felt material from Melvyn. It was a leap of faith to remove the sliding window but I found no way could I get the window back in with the new felt in position. I then refitted the original lining material along the bottom thus enabling the window to be refitted but now the window cannot be opened as it is still such a tight fit. I checked with Melvyn that I have the correct stuff and I am fitting it correctly creating a ‘U’ channel with the flat material first. Has anyone got any ideas please?

Might need to relieve the side screen height a bit, I use 120 grit wet and dry around a rubber sanding block kept well lubricated with warm soapy water.
You could also check the channel is absolutely clear - when I did the same job on my 1971 car, it seemed the factory placed a very thin packing strip under the lining material - bit difficult to see at first but picked out with a scriber!

The U channel on my later car is rubber not felt which may give greater clearance although cannot find it listed by MMC or elsewhere. Do Woolies offer it I wonder BTW I read recently that when stripping side screen frames for painting the channeling adhesive needs to be removed with solvent. I wonder this is what Arwyn refers to.

I rebuilt my sidescreens with new channels and importantly windows... It wasn't easy, but the new windows had more flex to get them in then the older sun exposed perspex.
Would new perspex, plexiglass or whatever you choose help?

I just put a piece (about 1" by 1" by 1/4") of foam rubber insulation between the two plexiglass panels at the top of side curtain. One side had a plastic (?) cover over what I suppose was some sticky glue. I left the plastic in place and it slides when I open the window, while the side, with no plastic, stays in place. If it falls out, I just make another!! Stops the rattle for me!
