Interesting....I just had a look at my header, it looked like its a 4 into 1 design, the dia. approx 1 to 1.25", but the fabrication of the header looked crap, the bend in the header pipe isn't completely round

Yeh.. in addition the headers are double skinned... (the pipe you can see is only the outer one) and so the internal diameter is only about 0.5" !! AFAIK.
As for other construction issues... take a look at this link of the 4.5 AJP aftermarket manifold (which has been made for peak power of ~400-450bhp) Check out the length of the primaries and secondary pipes.
