With the wheel off I grab the disk top and bottom and give it a wiggle. If I tighten the caster nut to where it just makes contact the wiggle stops. But then I have to loosen the nut a little to get the cotter pin on, and I'm back where I started.
Thoughts? Rather than back off at the just touching point, why not tighten it a little more to the next slot in the nut and see if it will still rotate freely and without any graunchy noises?

The slight rotation of the castle nut with the split pin in place is sometimes enough to show no play (tight) or slight play (slack).
If you nip it too hard it will soon loosen off. Yourcstib axle may have two holes at 90 degrees, so check.
Or consider either a shim washer or facing off the nut with abrasive paper on glass to get to the next position.
A tiny amount of movement is ok anyway.

I'd pop the hub off and check the bearings myself personally.
Check the rollers and outer race very carefully for putting or brinnelling
Not an awful lot of point adjusting a scrap bearing!

Just noticed that you're in CT. You're only 2.5 hours from Morgan Spares and half an hour from Quantum Mechanics. Quantum Mechanics specializes in gearboxes and differentials. Morgan Spares can handle anything for your car, parts or service. I use Morgan Spares when needed. Great people with great info.

I did find the extra holes at 90° and used it. I was also told that loose spokes can cause some noise too. I did find 5 that needed a bit more tension. When I finish the water pump replacement I'll take it back to that turn and see what happens. If I still hear the noise I'll pull the rotor and deal with the bearings. Arwyn, that shift is really a work of art. Maybe I should fashion a clear boot to put over it  I definitely like the way it feels when I shift. Very solid
