I just discovered some very fine sandy stuff in the reservoir above the clutch master cylinder. Could be metal and/or rubber parts See pictures.

Where does this come from? The clutch master cylinder failed after a first 11000km. But I dont know, wheter there was this sand then. My dealer swapped it under warranty. Now the car made another 24000km with a new master cylinder.
Any ideas what could be the cause? Similar experiences? Clutch feels still ok. Fluid level is ok but rather low.

No idea how it got there but you should be able to suck out most of the contents then remove reservoir to clean after detaching pipe immediately underneath. This short vertical pipe to master cylinder should retain fluid so on re-assembling DOT 4 fluid could be added without need to bleed.

Maybe a flush through after that would be wise though if there is a bleed nipple, although I believe your GDI Plus 4 has a concentric slave cylinder as with 3.7 V6 so this may not be possible.

Have had similar with my '97 Plus4 - turned out to be a failing master cylinder.

Is it sand or cast iron dust from the casting and subsequent machining process?

Your local vet will sell you a variety of sizes of syringes (minus needles) for pennies ... I have a box from mini to jumbo ... surprising how often they come in handy!

I have the Morgan Plus 8 5-speed Mazda gearbox conversion kit from Vitese Ltd. and after 25.000K’s I discovered that the clutch fluid was black and with tiny debris. I was recommended to flush the fluid from both master and slave and so I did.
Now, after roughly 40.000 K’s in 4 1/2 year, I too have no clutch-pressure. So, engine out for close examination of the concentric slave cylinder assembly which is now seriously leaking. I am very uncomfortable with the idea to replace the concentric slave cylinder now and then possibly replacing it again within 5 years.
I am now hoping to find someone able to rebuild the system so the slave is mounted outside the bellhousing . If I succeed, I will at least, avoid to having the engine out again when/if the slave leaks again

Dix, even if the clutch plate has no apparent wear it may be worth discussing with the workshop about also replacing the bearing, friction plate and pressure plate whilst it's all apart

In the UK, there's a firm called Luk who make good quality 'kits' containing all the components & the slave cyl
