Yes, the factory mudguard needs careful fitting to ensure that the bolts do not interfere with either the boot liner or the tyre. The instruction leaflet makes it look easy, but I found that I couldn't just follow the diagram without running into those interference problems. In the end, I used low profile M6 ‘gutter bolts’ with the threads cut to 'just long enough' length to gain a little more clearance. Don't worry, I used nyloc nuts, not those horrid square ones.

The bolt heads may be fitted either on the inside or outside dependant on which side needs the most clearance. It's important to take your time and will involve some trial fits of the boot liner while lying underneath shining your torch on the critical area.
The factory mudguard is quite short (being a Caterham front wheel mudguard...) so it's also worth considering the addition of a rubber skirt to extend the length of the mudguard by around 15cm (especially at the rear) before it's fitted.

Hi Andy,
Thanks for the advice. Nothing is simple is it. Just looking at sealing the rear bulkhead to stop dirt ingress. I looked at the seat belts and thought if the reels ever need replacing it would be a major job?

Foam pipe lagging works well. It's a bit fiddly to work into the space between the rear seat bulkhead and the body but once in it does stop the worst of the muck getting through.

Bunny.. I am wondering if fender washers might help as well, in order to spread out the stress on the plastic parts?

Yes, they are good for that too. My old Ginetta (which had a fibreglass shell) was held together with gutter bolts for that very reason.

Once I got that mudguard fitted into place after much fiddling around and shifting what could be shifted the clearance notch for the drive belt was way to close. I suspected that it would rub at speed and during the trial run it did just barely contact the edge of the belt resulting in a slight sing under load, back off the gas and nothing.
So got it home, put it back up on the lift and cut a much larger notch in the area of the belt. Much easier than taking everything apart to do roughly the same thing.

This was the tool that fit in there to do the job, although I did not purchase it on eBay.
