I am curious as to how the wheels could move in the arch. The chassis is made up from machine cut sheet and extrusions and will be accurate to fine tolerances as therefore will be the placing of oily bits. The same surely applies to the body panels. So how and where can the differences be? Does the overall length of the car vary because the distance between the front assemblies and the rear assemblies varies? Bolt the front on. Bolt the rear on, then measure the door gap and make to fit? If so, then that explains a lot.
In the final analysis, I suppose these issues are what you put up with in order to drive something totally different from anything else on the road. For the same money as an Aero you can have a brand new Porker which in every possible measure will be better. But it will fade into the background. I suppose a half way house would be what I did with the big red Fiat. Dynamically way better but with its own equivalent of the wheel arch issue
